Every metallographic examination — grain size, case depth, weld quality, failure analysis — is only as honest as the sample preparation behind it. Bad prep creates artifacts that look exactly like material problems: smeared layers hide porosity, overheated cuts alter microstructure, rounded edges destroy coating measurements. Here is the discipline, stage by stage.

1. Sectioning: cut cool or lie to yourself

Abrasive cutting generates heat that can temper, burn or transform the very structure you want to examine. Rules: choose the wheel for the material (thin, softer-bond wheels for hard steels), flood coolant always, moderate feed pressure, and cut away from the zone of interest. A proper metallographic cutting machine with controlled feed beats a workshop chop saw precisely because it keeps the cut surface metallurgically dead-true.

2. Mounting: support the edge

Compression mounting (hot press with bakelite or epoxy powders) gives hard, uniform mounts ideal for automated polishing; castable cold mounting protects heat-sensitive or delicate specimens. The purpose is edge retention: coatings, carburized cases and surface defects live at the edge, and an unsupported edge rounds during polishing and takes your measurement with it. Filled epoxy grades exist exactly for edge-critical work.

3. Grinding and polishing: a sequence, not a single step

Progress through successively finer abrasives (typically P240→P600→P1200 papers, then 9→3→1µm diamond, finishing with oxide polish), rotating the specimen 90° between steps so each stage fully removes the previous scratches. Shortcuts leave deformation layers that etch as false structures. Automatic grinder-polishers make the sequence repeatable across operators — the single biggest upgrade for a busy lab.

4. Etching and examination

Etch with the reagent your standard specifies, fresh, timed, and stopped cleanly. Under-etching hides boundaries; over-etching creates pits that read as porosity. Examine promptly — polished steel surfaces oxidize. Document with calibrated optics and scale bars for the report.

Standards (ASTM E3, E407, ISO case-depth methods) assume competent preparation; auditors increasingly ask how you assure it.
